End Mills — Cutting Tools

End mills are the primary cutting tool used in milling machines. They're available in solid carbide, HSS, and cobalt steel construction, with configurations including ball nose, square end, and roughing designs. Flute counts range from 2 to 6, and diameters span from 0.005" micro tools up to 1", suited for different material removal rates and finishes.

End mills cut by rotating at high speed while the workpiece or tool moves along programmed axes. The flutes shear material away, with chip evacuation through the flute helix (typically 45°). Proper cutting requires selecting the correct speed, feed rate, and depth of cut based on tool diameter, flute count, coating, and workpiece material to avoid excessive heat or tool wear.

Solid carbide end mills offer greater hardness, heat resistance, and dimensional stability, making them ideal for high-speed, high-precision applications. HSS (High-Speed Steel) end mills are more economical and tougher against shock loads, but wear faster at high temperatures. Cobalt steel end mills fall between the two, offering improved heat resistance over standard HSS.

Flute count affects chip evacuation and surface finish. 2-flute end mills are best for aluminum and materials requiring maximum chip clearance. 4-flute and higher configurations (up to 6 flutes) suit harder materials like steel, offering better surface finish and higher feed rates but reduced chip space, making them preferable for finishing operations.

For aluminum machining, ZRN (Zirconium Nitride) coatings and specialized Alu-Power series tools are recommended. These reduce built-up edge, improve chip flow, and enhance surface finish. Uncoated polished carbide tools also work well for aluminum since the material doesn't generate the extreme heat that necessitates thermal-resistant coatings like ALTIN or TiAlN.
